Heavy Duty Shipping Boxes
When products are heavy, fragile or stacked on pallets, single-wall board starts bowing or bursting, and that's the job heavy duty shipping boxes handle. BC double-wall combines two flutes, rated by ECT for stacking strength or Mullen for rough handling. Each box is built to your dimensions, prints like any other, and turns around in 8–12 business days after proof approval.

Heavy Duty Shipping Boxes for Loads Single-Wall Can't Carry
Heavy duty shipping boxes start from a question about the product, not the box: what does one full box weigh, and what happens to it after it leaves you? A single-wall carton that holds a few pounds of clothing will split at the seams under a case of glass jars or a set of cast-iron pans. Stack five of those cartons on a pallet and the bottom one carries everything above it for the whole journey. These boxes are built on double-wall board for exactly those jobs, cut to your product's dimensions, and rated for the load you describe rather than a generic figure from a catalog page.
Double-Wall Board Specs for Heavy Duty Shippers
Every heavy duty box is built from double-wall fluted board: two flute layers held between three liners.
| Spec | Heavy duty build |
|---|---|
| Board | BC double-wall, B-flute and C-flute together |
| Edge Crush Test | 44 ECT and up, for stacked and palletized loads |
| Mullen burst | 200# to 275#, for rough handling and dense contents |
| Liners | Brown kraft or coated white, outside and in |
| Size | Cut to your product, up to 24-inch-plus shippers |
| Tolerance | About ±1/16" (1.5mm) |
We set the rating from your product's weight and how the boxes will stack, then build the dieline around the dimensions you send.
Why Pay for a Second Wall
A second wall solves two problems: boxes crushing under a stack, and contents punching through the side when a parcel is dropped. It doesn't solve a product moving around inside. A heavy item sliding loose in double-wall still breaks, so fit and any insert come before board grade, and some orders need both. Ask for double-wall when weight or stacking is the risk, and spend on a fitted interior when movement is. For packing heavy items quickly, these boxes pair well with an auto-bottom base that locks as the box opens, so the bottom carries the load through its own folds rather than a strip of tape. Slotted cartons are the other common build on this product.
Print on Double-Wall: Bold Marks Over Fine Detail
On a heavy box, the most useful print is often practical rather than decorative. Orientation arrows, handling notes and contents codes help a warehouse team move the box correctly without opening it, and they cost almost nothing to add to a print run. Flexo in one or two colors covers this well and keeps per-unit cost down. A brand logo sits comfortably alongside, as long as it's drawn with strong lines rather than hairline detail. Interior print is available but rarely chosen, since these boxes are usually opened in a stockroom or garage rather than at a kitchen table. Lamination and other premium finishes add cost that a pallet-handled box will never show off.
Heavy Duty Shipping Boxes for Bottles, Tools and Pallet Freight
Bottled goods are the classic case. Bottle shippers for wineries, breweries and sauce makers combine double-wall board with dividers so glass never touches glass. Hardware and tool sellers use these boxes for dense, sharp-cornered items that would puncture single-wall. Small appliance brands ship mixers and coffee machines in them. Wholesalers send case packs of jars, cans or candles on pallets, where the bottom layer carries the full stack. Gym equipment and car accessories fit here too. If you ship alcohol, confirming carrier and destination labeling rules is your responsibility; we'll leave panel space for whatever those rules ask you to print.
Specifying and Ordering Heavy Duty Shipping Boxes
Tell us the packed weight of one box, how many will stack, and whether they ship by parcel or pallet. That's enough for us to set the board and quote. The minimum is 100 boxes. On orders above 10,000, samples are free, so you can load real product into a real box and stack it before the full run is made. Production takes 8–12 business days after proof approval, with rush at extra cost if you need it sooner. Every box passes a three-stage check, which matters more here than anywhere: a weak seam on a heavy box fails at the customer's door, not in our checks. If the bulk run doesn't match the approved proof, we reprint at our cost.

What brands say about this box
They live there rather than here, where we can't edit them, delete them, or pick which ones you get to see. That is exactly what makes them worth reading.
Read all reviews on Trustpilot(opens in a new tab)Answers before you have to ask.
When do I actually need double-wall board?
When the product is genuinely heavy, when boxes stack on a pallet, or when what's inside is fragile enough that a failure costs more than the upgrade. For most direct-to-consumer shipping, single-wall is enough and double-wall is money spent on nothing.
How much weight can heavy duty boxes hold?
That depends on the flute, the wall count and the box dimensions rather than a single figure. Double-wall BC board handles substantially more than single-wall at the same size. Send us the product weight and how they'll be stacked, and we'll spec board that holds.
Are heavy duty boxes worth it for fragile goods?
They usually pay for themselves. One breakage costs you the product, the return freight both ways, a replacement and often a review. If what you ship breaks easily, heavier board is cheaper than the failures it prevents.
What's the lead time on heavy duty boxes?
Typically 8–12 business days once the proof is approved — double-wall board doesn't extend the timeline. Rush is available at an extra cost, stated upfront. Shipping is included on every order.
Can heavy duty boxes still be printed?
Yes, exactly as single-wall can. The board is heavier but the printing process is the same, though fine detail softens more on a thicker flute. Bold logos and type above 8pt reproduce well on double-wall.
